Learn how to choose the right TCT blade for aluminum cutting based on tooth count, blade diameter, and material thickness for cleaner, faster cuts.
Quick answer
For cutting aluminum with a TCT blade, match tooth count to material thickness: use higher tooth counts (100-120T) for thin-walled extrusions and sheet, and lower tooth counts (60-80T) for thicker solids and bar stock.
Tooth count vs. material thickness
The number of teeth on a carbide tipped blade aluminum directly affects cut speed and edge finish. A 60-tooth blade clears chips faster and cuts through thicker material without binding, but leaves a rougher edge. A 120-tooth blade produces a smoother finish but cuts slower and may overheat or gum up in heavy stock.
For aluminum extrusions, tubing, and thin sheet (under 1/8 inch), a high tooth count like 100 or 120 teeth reduces burr and tear-out. For solid bar, plate, or heavy-wall tube (over 1/4 inch), a 60 or 80 tooth blade removes material more efficiently and reduces the risk of tooth loading.
Blade diameter and saw compatibility
Your saw's arbor size and RPM rating determine which diameter aluminum saw blade you can use. Most dry-cut saws accept 10, 12, or 14 inch blades. A 10 inch tct blade aluminum is lighter and works well for portable or miter saws, while a 12 inch tct blade provides deeper cuts for larger workpieces.
All TCT blades for aluminum require low RPM operation (typically 1,300-3,600 RPM). Using a non-ferrous metal blade on a high-speed saw risks overheating the carbide tips and melting the aluminum. Always check your saw's RPM before selecting a blade.
Tooth geometry matters
Aluminum blades often use a Triple Chip Grind (TCG) tooth geometry, which alternates a flat-top tooth with a chamfered tooth. This design reduces vibration and produces a cleaner edge than a standard ATB (Alternate Top Bevel) grind. TCG is especially helpful for cutting thin-walled extrusions and sheet.
If your blade does not specify TCG, look for a high tooth count and a negative hook angle. A negative hook angle prevents the blade from grabbing the workpiece, giving you more control during the cut.
Decision rules for choosing a TCT blade for aluminum
- Match tooth count to material thickness: Use 60-80 teeth for material over 1/4 inch thick (solid bar, heavy plate). Use 100-120 teeth for material under 1/8 inch thick (extrusions, tubing, sheet). If you cut both thin and thick aluminum, a 100-tooth blade offers the best compromise.
- Check saw RPM before buying: All TCT blades for aluminum require low RPM (typically 1,300-3,600 RPM). Using a blade rated for low RPM on a high-speed saw will damage the blade and the workpiece. If your saw runs above 4,000 RPM, look for a blade specifically rated for higher speeds or reduce RPM with a variable-speed saw.
- Choose blade diameter by cut depth: A 10-inch blade cuts up to about 3 inches deep, a 12-inch blade up to about 4 inches, and a 14-inch blade up to about 5 inches. Pick the smallest diameter that covers your deepest cut. Larger blades require more torque; ensure your saw motor can handle the blade size.
- Prefer TCG tooth geometry for aluminum: Triple Chip Grind (TCG) reduces vibration and produces a cleaner edge on non-ferrous metals. If TCG is not available, choose a high tooth count with a negative hook angle. Avoid ATB (Alternate Top Bevel) grind blades for aluminum unless the manufacturer explicitly approves them.

Which blade fits your work?
Best for
- Fabricators cutting thin aluminum extrusions and sheet who need minimal burr and a clean edge
- Workshops with a low-RPM dry-cut saw who cut a mix of thin and medium-thickness aluminum
Not ideal for
- High-speed circular saws that cannot be slowed below 4,000 RPM
- Cutting thick aluminum plate over 1/2 inch repeatedly—consider a cold saw or bandsaw instead
